New Set Of Custom Headers

Hey Grumpy, In the past I saw you post a set of headers that had a square shaped extension at the end of the header tubes. I am thinking of fabbing a set of custom headers, mine I think are too small in diameter. I was going to do my best to keep the tubes all the same length and was thinking of using thin wall square tubing. I am thinking the tubes will not be equal at the collector and thinking of using the square tubing at end.
 
I am torn between using a MIG or TIG to do the welding. I read some of your links on custom headers, I noticed that you suggest moving them away from the heads to improve plug wire clearances. I was thinking of using 5/8 or 3/4 flatbar to make the flanges and matching the shape of exhaust ports then setting the pipe 3/8 to 1/2 away from the heads! What do you guys think?
 
you can use what ever welder you have access too, both mig and tig can be used to build headers,
but given a choice ID suggest TIG and don,t forget to back flush out the air and use duct tape,
to temp, seal the tubes being welded, to limit oxidation inside the header tubes if you go stainless.
header flanges up to about 1/2" thick are available commercially for the more common engines,
if you need thicker you might want to buy doubles in 3/8" header flanges ,
and use one as a spacer, between the headers and heads
